I had this exact same problem... most of DSL seemed ready to load, and then it crapped out with that filesystem error.
After a bunch of looking around, I saw the suggestion to change (from Windows) the folder name on the USB stick from KNOPPIX to knoppix. This worked immediately for me.
This must have something to do with some path selection at boot time, and may even have something to do with the BIOS, which is why it's different on different machines, and why it wasn't corrected on the master file.
Mine is an IBM T42.
Now I just have to figure out why my hard drive has grub on it and why I need to enter several commands just to enter WinXP when the USB drive isn't connected. (Any thoughts? Anyone know how I can edit the menu.lst from within Windows or within grub itself?)
