xpsmoker : You can download the DSL-0.4.10 iso and MD5 file from the net to a Windows XP box.  Use the cd burner to expand the iso and the bootable ought to be auto created and then you burn to CD.  Once you have the files on a CD, plug in the USB ThumbDisk and copy the files from the CD Drive to the Flash Drive.  The booable DSL is now on the ThumbDisk. You must have at least a 64MB ThumbDisk.

I tried this on a Sandisk MiniCruzer 128MB stick and it didn't work.  The problem is you miss the initrd.  I had the same problem w/ Flonix's USB version.  I am using the Runt 3 boot floppy to be able to boot an old laptop and have USB and vfat support and then it should switch over to the USB for root, kernel and boot info, but the initrd.gz was missing.  i have copied that file over to the pen drive now, but haven't tried it yet.  Someone at my LUG explained to me that the initrd creates a mini root file system  to initialize the system.  I'll let you know if I get it to work.
