I have DSL 3.4 installed on a harddrive in my Libretto 100CT with all my customizations.I would like to upgrade to 4.1. I have looked around the wiki...
Can anyone point me to instructions on upgrading and not loosing my settings?

Not possible..The best way to do it manually would be to create a tarball of all your customized files, save it somewhere else, install 4.1, extract that tarball into /tmp, and by-hand put all of them back. The reason of not unpacking on / is that many files have moved/changed.

I did a 'custom' install with 3.4.
I created 3 partitions.
HDA1 (ext2) 250Mb for the CD image
HDA2 (swap) 250Mb
HDA3 (ext3) 3.5Gb for /home
Oh and my setup is saved on HDA3
Can I do the install and leave HDA3 alone (at least /home)?
My kernel line in /cdrom/boot/grub/menu.lst has:
root=/dev/hda1 restore=hda3 home=hda3 quit vga=808 acpi apm nodma noscsi frugal host=libretto

If you have a CD image on hda1, then you are running a Frugal with persistent home, what I call a hybrid system. If you hda1 has linux24, minirt24.gz, and KNOPPIX/KNOPPIX then you should be able to copy over these three system files. Exactly how you do that depends on what access your Libettro has. If you can boot from a CD then no a big issue. If your Libettro needs to boot first before it can use a CD then updating those system files while running from them means you would need to boot toram
Once the three system files are copied then you need to copy over and adjust the files list under "Files likely in your backup". Typically this is done by copying the new files from /etc/skel/ after you have booted from the new system files.
First thing I would do is to copy your exiting backup.tar.gz and call it something else. Don't overwrite until things are working well.
After copying over the new system files, I would not boot into X. Many changes to x startup files.
I would boot
dsl 2 base
then copy over the files from /etc/skel
If you added lines to .filetool.lst or xfiletool.lst then you should add those lines to the new /opt/.filetool.lst and /opt/.xfiletool.lst
Then reboot with a normal backup.

I can't boot from CD. I built this system by booting from floopy (DSL 2?) with the CD in a USB CDdrive then using some magic command fro the frugal build. I am sure that if I look on the wiki, I will see what I did 
I will boot the system later and check out the files you mentioned. I realize, that I best download the floppy boot from the current system to write the floppy.
